Well, I can't answer all of your questions, but I can help with a few of them, and speculate on a few others
BG Lvling is definitely a smart choice, at least until the mid 60's. I still see some DK's in that bracket wearing their starter gear, but if you do feel the inclination to do some dungeons, there are some wonderful socketed items that can greatly improve your health pool, and by association, your efficacy in the BG.
From what I've read and heard from with regards to gemming your Brutal gear (which, incidentally, will cost approximately 2.2-2.5k honor) you want to have somewhere between 400-500 resilience. While my set isn't fully complete, my math shows that I should have nearly 400 without enchanting and with only 1 resilience gem. I intend to gem my necklace with an epic 20 resil gem upon purchase, and change my current 16 resil into a 20 resil. You will also want to enchant your cloak with 35 spell penetration, and get yourself 2x 25 spell pen gems (epic WotLK red gems) and socket those in. If you are worried about socket bonuses, I suggest your relic and your eternal belt buckle. After that, a mix of 30 stam gems and 20 strength gems, with priority on the strength gems and the stam ones just to full out your meta requirement. With regards to said meta gem, there are a few options. The Powerful Earthsiege (I think) = 32 stam, 10% stun reduction; and the Destructive Skyflare = 25 crit rating, 1% spell reflect.
With regards to PvE gear, yes. BiS would dictate grabbing Apolyon from Kil'Jaedan in SWP, 3 sockets, nice stats, and the Felfury Legplates from Brutallus, also in SWP, also with 3 sockets and nice stats. There are also a few trinkets and rings that would be beneficial, since we can no longer get the s3 vindicator items or the 45 resil 2 minute cd stun breaker trinket.
Engineering is by far the best profession for 70 twinks, I believe the max level you can acquire is 450, which allows you to use, but not craft, the Bolt gun.
(edit) If, after you get your engineering up, you were to stockpile boatloads of mats/gold, you could change your mining to blacksmithing for the extra sockets...

of course, this is without engineering, just mining and blacksmithing, because I have nowhere near the time or money to max out 2 production professions. Getting my blacksmithing up is hard enough for me atm...
